A pallet wrapper that snaps film mid-cycle does not just waste film. It stops the line, drops containment on the load it was wrapping, and usually gets "fixed" by an operator backing off the settings until the breaks stop, which quietly gives up the load stability the wrap was there to provide. Diagnosing pallet wrapper film breaks properly means separating the few real causes instead of dialing tension down until the symptom hides.

Pre-stretch is the first place to look

Modern wrappers stretch the film as they apply it, pulling it through powered rollers turning at different speeds so a metre of film off the roll becomes two or three metres on the load. That pre-stretch ratio is what makes film economical, because you cover more pallet with less film, and it is also the most common source of breaks. Push the ratio too high for the film grade and you stretch it past its yield, so it thins, weakens, and tears at the load's corners where stress concentrates. A break pattern that always starts at a corner is a classic over-stretch signature.

The fix is matching pre-stretch ratio to the film. A film rated for 250 percent pre-stretch will fail if the machine is set to demand more, no matter how good the machine is. Reading the film's spec and setting the ratio within it eliminates a large share of breaks on its own.

The load itself starts most tears

Film rarely breaks on a smooth surface; it breaks on a snag. A product corner poking past the pallet edge, a strap end, a splinter on a wooden pallet, or an unstable load shifting mid-wrap all give the stretched film a point to catch and tear. When breaks are random in position rather than always at a corner, look at the loads: overhang and protruding hardware are doing the cutting, and no machine setting compensates for a load that is snagging the film every rotation.

  • Breaks always at load corners: pre-stretch ratio too high for the film.
  • Random-position breaks: product overhang, snags, or unstable loads catching the film.
  • Breaks with visible film defects: film-quality or gauge inconsistency from the supplier.
  • Breaks starting at the rollers: worn or contaminated pre-stretch rollers gripping unevenly.

Machine wear you cannot see from the aisle

The wrapper itself contributes as it ages. Pre-stretch rollers rely on their surface to grip film evenly; when that surface wears smooth or picks up adhesive residue, the film slips and stretches unevenly, thinning in patches that then tear. Turntable or ring-arm wear introduces speed variation and vibration that stresses the film cyclically. These develop gradually, so breaks that slowly grow more frequent over months, on film and loads that have not changed, point at the machine rather than the consumable.

The trade-off nobody gets to skip

Underneath all of this is one unavoidable tension: load containment force versus film cost and break rate. Containment force is what actually holds a load together in transit; too little and pallets shift, lean, or collapse on the truck, which is a far more expensive failure than a wrap break on the line. The pressure to cut film cost pushes toward higher pre-stretch and less film, which trims cost right up to the point where containment drops or breaks climb. The right operating point is the lowest film usage that still delivers the containment the load needs to travel safely, verified against how the pallet actually holds, not guessed by feel.

Film breaks are a diagnosis, not a nuisance to tune away. Match pre-stretch to the film, clear the snags on the load, watch the rollers and turntable for wear, and set containment by what the pallet needs to survive the trip. Backing the tension off until the breaks stop only trades a visible problem on the line for an invisible one in the trailer.
